02 Jeep 4.0 rear main seal

I'm doing my clutch and the rear main is a tad weepy, so I am going to swap that while I'm in there. However, the sealant application procedure in the FSM is ambiguous.

Pic 1 illustrates the block side, and step 6 in pic 2 says to apply sealant to the cap per fig 51, but there's no illustration of the cap side in the fig.

The interwebs are full of all sorts of ideas sure to wreck the bearing clearance or get all over the seal and render it useless. I believe they mean to do something like this, but I'm soliciting substantive input nonetheless.

I surmise this based on the fact that the old sealant witness lines on this cap look like that's what the factory did at assy, and because the only place that really requires a seal is the area where oil could weep around the seal and exit the aft cap to block interface--everything else is inside the oil pan once it's all closed up.

Lastly, any idea why they want soap on the outer curved surface of the seal per step 8?

Very light (thin) coat of some kind of silicone sealant, like Ultra Grey, which is very oil resistant.


Never heard of the soap on the seal lip(s).


One of my (many in fact) test questions for Ford / Mercury, was to use Wesson® oil on sway bar bushings to install them.


Can't believe they stayed with a split seal that late, probably until the end of the 4.0L torque monster?

Yeah, I think 4.0 ended in 06 and was still a 2-piece. The FSM specifies an anaerobic sealant, which I suppose facilitates a very thin seal to maintain clearance. I have some, so that's what I'll use.

I also found this pic of the older style seal with wings. Looks like the seal/sealant should basically go around the perimeter of the side and aft faces of the cap.

I seem to recall a light dab on the ends of the seal haves is also recommended in some cases, yes anaerobic sealant, the stuff Subaru had for the engine and manual transmission case halves was scary, was a grey liquid, didn't look like it would work at all, but once bolted together it set up and made a very good seal.

Shewwwww, finally got it all back together. Nothing worse than having to fix all the crap the last shadetree left in there.

The main seal was new, but there was only a dab of copper RTV on the mating ends of the actual seal. While it was seeping the real leak was the back of the valve cover. The level of jackasserey that went on here is indescribable. The upper two bolts on the bell housing are E12 and are supposed to be torqued to 30-some ft/lbs. I had to use a 1/2" impact to break them loose (I replaced them w/ regular flange bolts). Then I could not get the tranny to separate from the block. Turned out there was nearly a whole tube of black RTV in/on the top bellhousing seam. The valve cover was leaking, and rather than fix that, the previous 41 just caulked it all to (try to) keep oil out of the clutch. The VC gasket was crushed and leaked at a spot that Chrysler apparently designed in for just such an occasion.

As for the cheap Chinese clutch itself, it was essentially new. It was clean and the writing was clearly legible, but it had only a 1/2" of engagement at the top of the pedal travel. I don't know if they turned the flywheel under spec of the pressure plate was bad, but a new flywheel, clutch and TO bearing solved the problem.

So, a new rear main seal, flywheel, clutch pack, throw-out, and 3 pricey Fel Pro gaskets later, she's all good and leak free.
